Expandable flake graphite, also known as expanded flake, or intumescent flake graphite is a form of intercalated graphite, featuring dramatically improved electrical conductivity in electrode matrixes, that is preferable to conventional air-milled flake, or premium quality synthetic graphite.

Intercalation is a process whereby chemical compounds, like chromic and sulfuric acid, are inserted between the graphene layers of a graphite crystal or particle, forcing the lattice planes apart, thus expanding the volume of the graphite up to 400 times, while lowering the bulk density, and increasing the surface area appoximately by a factor of ten.

The intercalated graphite is then heated to over 850°C to form the expanded graphite worms. The loose worms are then compressed without the use of any binder or filler, in a delamination process. Separating individual thinner flakes from the expanded graphite worms helps to preserve the structure of the individual flakes, thus retaining the inherent properties of superb electrical and thermal conductivity, and chemical resistivity.

Expandable graphite is ideal for several applications and niche markets, such as: cathodes of alkaline & zinc-air batteries, flame-retardant materials, fuel cells, graphite foils & gaskets, heat sinks for laptops, negative electrodes of lead-acid batteries, polymer additives, a precursor to graphite nanosheets, and specialty paints and coatings, among many other uses.
